I’ve heard that the use of the proper blast media is critical for the successful application of thermal spray aluminum and other metallics. What mechanism would lead to the differing performance characteristics of the TSA based on the blast media?

Yes,ferrous abrasives shall not be used, although some codes and client specs allow the use of steel grit (non-recycle use), while steel shot is prohibited. The residus of ferrous abrasives is the root cause of the premature rust of TSA when moisture enters the carbon steel substrate through the porosity pathway of TSA.
